21 Apr 2017 Buyer’s Guide for Mailer Envelopes for E-Commerce and Subscription Applications

mailing envelopes for e-commerceEven though we are best known for our beautifully printed and incredibly functional mailer boxes, we also custom print and brand a variety of mailer envelopes. As we often say, even a subscription “box” does not really have to be a box. So if you determine a mailer envelope will satisfy your shipping needs, the question becomes – which one?

There are many styles and combinations to choose from, most are good, but a few are bad. To some extent the decision is influenced by the following three factors:

  1. The amount of protection the product being shipped requires. Cushioned or non- cushioned?
  2. The type of graphic design and printing you want. How many ink colors?
  3. How many you are prepared to order? Every type has a different minimum.

Material Options for Mailer Envelopes

We can most easily divide mailer envelopes by the material used to make them.

Plastic mailer envelopes – like any form of plastic, it is available in a variety of compositions in terms of recycled content and recyclability. Not all films are created equally, yet most can be printed beautifully, but usually have a higher minimum. (See minimums blog post below)

mailer envelopesPaperboard mailer envelopes – they are often called rigid mailers or Stays Flat® mailers and are designed for products that you want to make sure do not fold or crease during shipment. They are available in a variety of board thicknesses and colors, and styles and are often used for documents, calendars, books, etc. They print up beautifully, have a relatively low minimum and are even available with windows if you want the product or ship-to address showing.

Paper mailer envelopes – also available in a variety of paper finishes and composition, some with heavy recycled content and others with almost 100% virgin paper content. Generally they are relatively inexpensive and have a much lower MOQ for custom printing compared to plastic. However, they are usually printed on flexographic equipment like corrugated boxes are, and have the same limitations of design, and colors. (See “flexo friendly” post below).

Cushioned or non-cushioned mailer envelopes

Does your product REALLY require protection and cushioning? It may seem like a silly question but one we are obligated to ask because cushioning adds multiple costs (shipping inbound, storage, shipping outbound, etc.) and in many cases, the protection is totally unnecessary. A great example is the number of people who ask for a “bubble mailer” to be used to ship out tee shirts or other soft goods.

When a product and application does require cushioning we usually suggest poly bubble lined mailers because they are lightweight and effective. The down side from a branding perspective is that they always have a high MOQ for custom printing.

It is in this area of cushioned mailer envelopes where we have to draw the distinction between the green and not so green options. There are two different types of padded or cushioned mailer envelopes we do NOT offer:

  1. Paper/poly laminates. Unlike poly mailers with poly lining that can be recycled with other plastic bags, envelopes that are paper on the outside but bubble lined inside will always end up in a landfill. Even though both materials used (poly and paper) are technically recyclable, they cannot be when they are laminated together and not able to be separated.
  2. Paper with shredded paper filling – often sold as a green solution, they are bulky and heavy which can add considerable shipping cost. They also have a high minimum for branding and if you have ever accidently ripped one, you understand why many customers do not like them. In my book they rank right behind foam packing peanuts on the list of packaging people love to hate.

Mailer envelope options can appear overwhelming especially when you add features such as easy open strips, peel and seal adhesives, gusseted versus flat, even “two-way” envelopes designed to ship back and forth. They are known by many names including rigid wall boxes, set up boxes, two piece boxes, and even telescoping boxes. They are made of paperboard, not corrugated board, and have been used in the candy, greeting card, and board game industries for decades.

They are gaining in popularity for subscription applications as companies work to deliver value to their customers while creating a permanent or long-term brand presence. These are not shipping boxes, which in most cases are quickly discarded soon after they arrive. Rigid boxes tend to be kept and reused or repurposed. This makes them a greener option but it also means your brand lives on and the box serves as a constant reminder of the company that sent it.

With Appreciation to Birchbox and Others 

This type of subscription box has been made popular by companies like Birchbox who understand the value of packaging that is more than a disposable shipping container. This type of packaging makes a great first impression and in many cases provides a series of collectible containers the customer values, encouraging repeat orders and extending subscription life.

rigid boxes, subscription packaging, branding, eco-friendly boxesRigid boxes are also a graphic designer’s dream because unlike direct print flexographic printing (typically used on corrugated), this is a laminating process where sheets of interior and/or exterior paper can be printed any way you want, as many colors as you want, on a wide variety of papers including linens or foils, as well as spot or flood coat coatings. They can also be die cut, creating openings for product display.

Advantages of Rigid Boxes

Compared to other types of boxes they can be made to any size you want without expensive tooling. As mentioned above, the graphics flexibility is incredible and there are few limits to what can be produced.  Rigid boxes offer the ability to vary board color, and wrap exterior as well as lining interior which creates a truly custom look.

The minimum is relatively low at 1,000 though pricing due to setup costs becomes much more attractive in larger quantities of 5,000 or more. You can combine different (same size) copies for larger quantity, bulk pricing. When working with a company like ours, you can create the shipping containers to protect the rigid box in shipping.

As stated above, order quantity is always a major factor and of course box size also impacts the cost of any box we create. Other factors also include:

  1. Base/bottom and/or top/lid wrapped (exterior) or lined (interior). Anything is possible but it does add cost.
  2. The amount of overlap of the top/lid over the base/bottom. It can overlap 100% or anything less. Keep in mind not totally overlapping the base will likely mean you will have to wrap the exposed base.
  3. Board color of any unlined or unwrapped surface. Natural chip paperboard is the least expensive. White is also available at an upcharge, as well as other colors like black, though they may have a higher minimum.

Disadvantages of Rigid Boxes

They are such an impressive marketing tool that we can only come up with two negatives you should be aware of:

  1. They are not inexpensive and your product price point has to justify the cost of the rigid box as well as the shipping container. People will often ask why/how other companies like Birchbox can afford to use them and I remind them large shippers like them are buying much larger quantities, thereby substantially reducing their cost per unit.
  2. Most boxes and cartons ship flat minimizing the space they require to store and ship. Rigid wall boxes do not collapse, increasing those costs.

We have already mentioned the low one case minimum for custom printing, but another first time hurdle can be the cost of print plates. They are typically priced low (compared to plates for boxes) and are a onetime expense, but that initial cost can add up, especially if you need more than one size mailer. Until April 30th, all print plates are free for orders for five or more cases, PER SIZE.

Most print plates cost between $75 and $125 dollars per color and per size so the potential savings is substantial and there is no better time to make the move to custom printed mailer envelopes. Even “low cost” labels can cost more per envelope, require labor and will never look as good as finished, branded mailer envelopes.

custom printing, salazar packaging, One of the most commonly asked questions is “what are my options”? The question is typically asked by people who are interested in enhancing the customer experience and making their boxes stand out in an increasingly crowded marketplace.

With Volume Comes Options

It may seem unfair, but the sad fact is that the number of creative options available to you increase as the order size increases. Some of the most attractive design options are basically cost prohibitive on a cost per piece and/or in terms of preproduction costs. There are no hard and fast rules and much also depends on the graphic design, but here is the way it basically breaks down:

Low speed, low volume digital printing – We do NOT offer this type of printing but it is usually the best option for people needing under 100 boxes or even up to as many as 1,000, especially if the graphic design is more complex with many colors. It may require some art or prep charges but no print plates are necessary, making it ideal for onetime runs. Depending on quantity, it may require a one-time cutting die and that cost can vary from a few hundred to much more depending on the box size and how many impressions are being printed at one time.

Flexographic printing – This is the most popular option and we have a very low but firm 1,000 minimum. It has some limitations in terms of graphics, and each color requires a one-time investment in a print plate and possibly a cutting die. Using one of our over 120 popular stock die sizes eliminates the die cost. Compared to Digital, flexo is always going to be substantially lower in cost.

High speed digital printing – Basically the same pros (great graphics, no plates) and cons (higher cost) as low speed digital but at a reduced cost because it runs at higher speeds. Rarely is this a good option for orders under 1,000 boxes.

Laminated sheet or board – It is often called litho labeling and that tends to be misleading because it is not a label in the traditional sense. The print limitations of flexographic printing directly on corrugated are eliminated by printing on a higher quality substrate using an offset process. That means that many colors, great images, glossy finishes or just about anything is possible. The printing is typically done on an 80# paper for a top sheet lamination application or SBS board, usually 10 pt, for an Asitrade type lamination. It can get complicated, but we make it simple and affordable.

Due to board minimums, your minimum will vary from around 3,000 to as much as 8,000, depending on the size of the box being printed. The cost will be higher than standard flexo, but the graphic possibilities are unlimited. The cost of traditional flexo print plates is also avoided, which can really add up on a four or five color design.

13 Sep 2016 Corrugated Box Increase Coming!

rising-corrugated-box-pricesIt has been over three years since the corrugated industry has had an increase so it should not be a total surprise, and I don’t want to be guilty of sounding a false or premature alarm, but it presently looks like an increase is inevitable and imminent.

This is NOT a Formal Increase Announcement…Yet.

All domestic corrugated sheet manufacturers have been announcing increases of between 8 and 10% and it is beginning to trickle down to the companies that make corrugated boxes from that higher priced board. Some stock box suppliers have already announced a 10% increase but we are not there yet. It is our intention to resist and delay any increase as long as possible and not put through an increase that hopefully might be rescinded in part or in whole.

So we are all in a wait-and-see mode and keep in mind, I could be wrong. Please see the bottom related post below where in May 2013 I warned of an increase that was later rolled back. However, now I think an increase is really overdue and the mills are going to get something.

No one likes to see rising prices but I am equally concerned about what this can do to lead times as we head into the busiest time of the packaging year. Any increase, especially a large one can and will cause extended lead times.

Our Advice to All Friends and Customers

Not knowing exactly when an increase on boxes is going to be announced and enforced, my suggestion is to not wait to place any year end or holiday order you may be contemplating. If you wait until the increase becomes fact, it will probably already be too late and the normal lead time could jump quickly from a fairly predictable one to two weeks to as much as four weeks or even more. There will be a big buy-in to avoid any increase and that will make the production line a long one.

What size box do I need?

We usually explain it is difficult for us to size a box for a customer order we are not familiar with or a product we have never seen, but if all they are looking for is a guideline, this will probably satisfy the need:

5” X 4” X 3” – very popular size for jewelry and small personal care products

6” X 6” X 2” – used by many cosmetic and nutraceutical shippers

7” X 7” X 2” – a favorite of the razor and blade companies, as well as sample subscription boxes

8-1/2” X 5-3/16” X 1-9/16” – it is the same size as the smallest “flat rate” USPS box and can save tons on postage for light weight products such as men’s ties or socks

8-1/2” X 9” X 4” – one of our more square and higher profile sizes used for candles and larger snack samples

9” X 6-1/2” X 2-3/4” – perhaps the single most frequently used size for just about any type of product including e-juice (vape) and cosmetics

Hundreds of color options9-1/2” X 6-1/2” x 4-1/2” – A favorite size for smaller item subscription boxes as well as kid’s boxes

Are any of your boxes available unprinted?

Coincidentally, ALL of the most popular sizes above also happen to be stock sizes on our Globe Guard Products green packaging store and can be purchased in unprinted Kraft (brown) in one bundle quantities.  We can even make them in white for you if that is your preference, with a low 1,000 box minimum.

Can you make inserts and dividers for your boxes?

Yes, almost any type you may need including molded foam, molded pulp, and die cut corrugated. There are no stock inserts, so all are custom made to fit your product and box so the MOQ is 1,000. This minimum applies whether the box we are fitting is one of our stock sizes, or a custom size.

How many colors can you print?

Even though we can direct print up to three colors using a flexographic print process, we help most customers minimize box and print plate costs by using the board color as a second color or screens to create multiple densities of the same color.

If your design is more complex, depending on order quantity, you may be better off using a litho label or even a digital print option. Our experienced and trained people who do this EVERY day, can guide you to the best print process for your needs.

Can you print a Pantone PMS color?

In most situations over 1,000 and under 5,000 boxes we recommend using standard GCMI colors (see related post below) because that will result in the lowest cost and the best color consistency. For larger runs over 5,000 boxes we can and do match any PMS color.

How much is shipping?

Bundle pricing for shipping is shown on each item on our Globe Guard store but for 1,000 MOQ orders it is not quite that easy. This is understandably a major concern for most box buyers but our response is always the same: we will gladly estimate shipping costs as soon as we know what we are shipping and where we are shipping it. Beyond zip code, are we shipping to a commercial address with a truck height loading dock or an office/residential address requiring a lift gate delivery?

Can you print my logo on a box or envelope?

Some incredibly talented graphic artists sit at their Mac and create beautiful, amazing designs that are totally unprintable using a flexographic process, directly printed on corrugated. There are limitations (see “Flexo Friendly Art related post below) but we have never charged anyone for looking at theirs and giving them an answer.
