That is most definitely a FAQ from our green minded customers and the answer is definitely yes, probably, in most cases. If that answer seems vague or non-committal, it is by design. The fact is there are many different ways to look at any packaging product’s greenness, and even more ways we can impact the natural sustainable features of packaging by what we do to it. Allow me to explain.

Green Packaging has always been a matter of perspective

Some people look at packaging strictly from a source perspective. What percentage of it is made of recycled content and what is that source. Post-consumer waste is rated much higher (greener) than post production waste, and that is better than virgin material.

Others are more concerned about packaging in terms of how easily it can be reused or if necessary, how it can be disposed of and/or recycled. As most people know, paper based packaging is typically much easier to recycle compared to plastic based packaging but it varies depending on a number of factors including type, and how it is printed or laminated.

Enhancing the Customer Experience

Making the box look sharp does not always mean making it more expensive or complicated. We apply the KISS principle as much as possible because we know that over designing a shipping box adds cost and in most cases makes it less eco-friendly. Adding costly finishes to any box almost always has a negative impact on how it can be recycled and re-pulped so we prefer to increase the proverbial “WOW factor” by using screens, well printed colors, and last but not least – good substrates. No one can create a great looking print on cheap or substandard board, but it does not have to be expensive; just consistent.

Why we usually suggest brown board for a box exterior

MOST board with a white side in or out, is NOT 100% recycled content. White is typically virgin paper, that does not make it bad, in fact it makes for a great printing surface, but it is definitely not green if the goal is to use as much recycled content as possible.

In addition to the obvious green benefit, brown board is typically 5 to 6% less expensive compared to white board. Darker colors, such as dark blue, brown, and black print beautifully over natural Kraft Board, as do lighter colors like white and most pastels. However, the main reason we usually suggest brown board has nothing to do with relative greenness or material cost.

Simply put – brown boxes arrive looking better. Whether you ship UPS, FedEx or USPS, every box you ship is handled countless times and each time it ends up a little dirtier and beat up. This rough handling is much less obvious on brown board than it is on white board.

This is why we have become a leading designer of e-commerce boxes with interior prints. People can’t wait to open a box that just arrived, and we make sure they are greeted with a great looking box that creates the enhanced experience which is the goal of most shippers. That interior inside lid of a die cut mailer is a great printing surface for anything from a brief thank you to product use or assembly instructions, and can be inexpensively printed where they are not going to be missed or lost.

We believe this is such a great marketing tool that we have made it easy for companies to add or change an interior print, long after the box is first launched or printed. (see first related post below) It is never too late to make a great and memorable impression.

If a graphic design is going to require edge to edge (flood coat) printing, we will usually recommend that printing is done on a white surface rather than brown. Natural (brown) Kraft varies in color so anything printed over it may also reflect that same shade variance. So the easy way to achieve beautiful solid color is to print it over white board.

That also makes reverse printing much easier, creating white copy that really pops. If you check out some of the boxes in our gallery, they look like they are printed white ink over a solid color but the reality is that they are a solid color ink printed over white board. The end result creates a much sharper two color look using only one color ink and one print plate.

The impact e-commerce is having on the environment is a very hot topic and it should be as we all witness the shift from big box/ brick and mortar retail to internet shopping. Highly respected Packaging Digest and Environmental Leader both recently wrote about an excellent white paper published last month by Bob Lilienfeld of Ameripen and Kyla Fisher, founder of Three Peaks Sustainability. Whether you are new to e-commerce and just getting started or even if you have been at it for years, it is a white paper definitely worth reading.

After helping to create and launch hundreds of successful e-commerce boxes we offer the following suggestions from a practical rather than technical perspective:

With growth comes responsibility

We have had the pleasure of watching some of our clients grow from shippers of a few hundred orders per month to tens of thousands. It stands to reason that the more product you ship, the more packaging you use that ultimately ends up in the waste stream. For that reason, we will always suggest to do it right the first time or as early as possible in the design process.

Understandably, brand owners are usually very focused on how their e-commerce packaging is going to look. Concerns often include graphics, colors, textures, sheen, etc. What we usually suggest is backing up to less exciting, but we believe to be equally important packaging purpose/function and structural design.

1.Understand the application

It may seem hard to believe but many of the people who decide they want a custom shipping container really don’t have a firm grip on what they are trying to accomplish or a complete understanding of the packaging requirements. For example, is it designed to be returnable? Also, how fragile the product being shipped is and/or how much it weighs can be critical. Balancing protection and presentation can be a huge challenge, especially if sustainability is important to you and your brand and you want to avoid redundant or over packaging.

2. Know the materials being used

All corrugated and packaging papers are not created equally and can vary greatly in terms of recycled content. Also important is disposal and how easily the material being used can be reused or recycled.

Keep in mind that the material should help you satisfy your sustainability objectives as well as the application requirements, and may also be impacted by the graphic design you have in mind. For example, coatings and laminates may add gloss to a print job but have an adverse effect on the recyclability of the material being used. Conversely, if a great finish is desired, the board specs can play a major role in the final appearance.

3. Seek expert advice

Avoid self-diagnosis of your packaging needs and do not hesitate to ask for the assistance of companies who do this day in and day out. Keep an open mind because your design partner may have something to offer that is better and less expensive than what you originally envisoned.

The person who created your logo for your web site might be an incredibly talented graphic designer but in most cases they lack packaging and structural design experience. Graphic designers rightly are focused on how packaging is going to look. A good structural designer is also focused on how it will ship, how it will store, how it will be assembled, how long it will take to pack and seal, shipping weight, and even the prepress cost such as required cutting dies.

Remember that the easiest and most effective way to reduce your costs and make your packaging as sustainable as possible is to simply use less of it. A good structural designer can prove invaluable in that effort.

17 Jun 2016 Buyers Guide to Partitions, Dividers, and Die Cut Inserts for  E-commerce and Subscription Boxes

24 pack with partitionsAt first glance, adding packaging may appear to be adding cost, but in most cases, utilizing internal packaging in the box you ship out can dramatically reduce your overall costs. Beyond increasing profitability there are many good reasons to utilize partitions, dividers, and die cut inserts. They include:

  • Protecting products during shipment and preventing “product to product” or label damage
  • Reducing labor cost and increasing productivity by eliminating time consuming loose void fill or protective wrap (bubble, foam, etc.)
  • Enhancing the customer experience by creating a better presentation

There are three basic types or categories we are focusing on in this blog post:

Partitions

Whether they are made of corrugated or paperboard, these are typically vertical in design and can be made in just about any configuration you may need. Examples:  2×2 = 4 cell, 4×3 = 12 cells, etc.

Even though they are most commonly used in the bottled beverage industry to separate glass bottles, the photo showing coffee “K-cups” demonstrates how they can bring order to a box and product that might otherwise be difficult to arrange and present to your customer.

They are easily made to any size WITHOUT any type of tooling or cutting die required. The minimum for most partitions is 1,000, but that MOQ can vary depending on size and material type.

Partition tip: Pay the few cents more to have your partitions pre-assembled. The automatic equipment used at the plant adds minimal cost and saves you hours of costly labor and time when you are trying to meet a box deadline.

The best way to describe a divider is an open top, horizontal partition. These are used whenever product visibility is important. Products can be separated for protection and elimination of damage while they are neatly arranged for the customer’s view delivering that retail experience in an e-commerce package.

Dividers can also be made of paperboard or corrugated, in either white or standard brown. For most, the MOQ is 1,000 and they usually do not require design time and can be produced quickly.

Divider tip – avoid the temptation to add cut outs, holes, slots, etc. so you can avoid custom tooling or cutting dies. If you apply the KISS principle, you keep the cost minimal while maximizing the benefits.

Die Cut Inserts

To create separation and protection with maximum visual impact, especially for unusual shapes and sizes, a custom die cut insert is the way to go. They do require a custom cutting die and may require design time, but typically the result is well worth the onetime costs. Packaging time can be greatly reduced with a product layout that is visually appealing.

Two cavity die cut insertMost inserts are made of corrugated board, in many cases E-flute gives a more attractive, less “industrial” look. They are also available in white or standard Kraft (brown) with a minimum 1,000 per configuration. Keep in mind the cutting die required for each configuration will likely cost hundreds of dollars. In addition, other than the simplest designs will require some time to create but we can usually give you an idea of what it will take over the phone.

In some situations an insert design MAY be able to hold different product combinations or counts. Talk to us about all of your products and we may be able to help you create a versatile, flexible insert or at the very least create different (multiple) inserts that fit in one universal shipping box.

Die cut insert tip: Complete the professional look of your die cut mailer by adding color and/or custom printed copy. The inserts are already being die cut so adding ink is surprisingly affordable.

Hundreds of color optionsWe have been making great looking, great performing e-commerce and subscription boxes for a long time. At our company, we measure experience in decades, not years, so it is fair to say we have had many conversations with a great variety of potential customers. We have found that most of the people seeking help with a packaging redesign or rebrand, typically do so for four basic reasons:

Reducing Shipping Costs

Shipping rates have changed (increased of course) and sometimes so do the items being shipped. A very larger shipper of personal care products redesigned some of their primary product containers and the changes were just enough to take their overall package weight from just under, to just over the critical one pound weight limit for USPS. This change of weight was minimal but it increased their shipping costs by an additional $2.00 cost PER BOX so a quick weight loss program was needed.

Unforgetable inside printsWe analyzed everything from the size, the shape, the board weight and even the ink weight and reached the goal, without compromising the integrity or the appearance of the product being shipped. In fact the customer was thrilled to see the weight reduced without making the packaging inconsistent with the high quality products they ship. Amazingly, the new design was implemented within two weeks from finished art.

Eliminating Shipping Damage

We recently met a new client who was using an outer shipper to protect the inner, branded box containing their products. This was not to preserve the esthetics of the primary box, it was simply because the products were being beat up in shipment due to the poor, weak, primary box design.  The outer, inexpensive “stock box” they used to protect the branded box was anything but low cost. It added labor and overall weight while increasing their shipping costs.

Even though the new design we helped create required new tooling (cutting die) and new print plates, those onetime costs were recovered in a matter of weeks, while customer complaints and packaging costs were reduced.

Imagine doing the vast majority of your annual business in a few short weeks! That is exactly what happened annually for one of our new customers. The seasonal nature of their business means that every second counts and packaging time impacts how many orders will make it out the door and to their customers in time for Christmas.

Many customers like using plain or decorative paper products such as tissue, or kraft paper for void fill and to provide minimal protection. While these products tend to be inexpensive to purchase, they are typically expensive to use because they have to be measured, cut and manipulated (scrunched) into the right shape and size. This is very time consuming and in the hands of the wrong, new or seasonal packer, it can also result in an ineffective and unattractive presentation.

We have proven time and time again that even though a well-designed insert (foam, molded pulp, or die cut corrugated) can be more expensive per piece, the many benefits, especially labor reduction, can create savings in the end. In this case, our client was able to get many more orders out the door, at an overall lower cost per unit.

Up to six colors custom printIt may sound a little strange coming from a corrugated box designer and supplier but the “box to bag” shift is very real and for good reason. If you are not already paying higher shipping costs due to dimensional weight, the bad news is that you soon will be. The good news however, is that you can still maintain or possibly even reduce your shipping costs by making a few changes to your e-commerce or subscription box packaging.

What is dimensional weight?

Essentially, package carriers are now charging for the space your package takes up in their system and truck. So the cost to ship a light product (example – apparel) in an oversized box is determined by the overall dimensions rather than just the weight as previously calculated for most packages. In other words, it used to not matter if the box or package was larger than it had to be, but now it does and you will be penalized with a new, higher rate.

Isn’t the best solution “right sizing” the box?

Right sizing any box is always a good idea and can result in substantial packaging and shipping cost reductions. However what happens when the size of the product being shipped varies month to month, or order to order? You will often end up shipping a box that is larger than it needs to be because it is very costly to create and stock a variety of branded box sizes to handle the changes in product dimensions.

There are many varying factors but often times, they are lower in cost compared to some corrugated shipping containers. In addition to acquisition cost, they occupy less space on a truck or in your warehouse so the inbound shipping and storage costs are minimized.

In use, they also reduce packing labor because they do not have to be erected or taped. Most mailer envelopes have a convenient peel and seal strip that eliminates the need for additional tape to secure the contents.

The greatest advantage is the way they can conform to the product being shipped. There is no oversized penalty being paid because whether you are shipping one or three tee shirts (for example) the mailer envelope is always the perfect size.

What type of mailer envelope do you recommend?

It always depends on the application. What you ship, how you ship, and even how many you ship can influence our recommendation for you. Here are a few options we offer:

  1. Unpadded POLY mailer envelopes – very commonly used for apparel for their light weight and moisture resistance. 25,000 minimum for custom printing.
  2. Unpadded PAPER mailers – a very popular option for green minded customers with a very low one case minimum for custom printing.
  3. Padded POLY mailer envelopes – or as they are often called, bubble mailers, are a great option when a little package rigidity is desired and the product requires some cushioning or protection. Also has a 25,000 minimum for custom printing.
  4. Padded PAPER/POLY mailer envelopes – this is usually not one of our favorite options because when the inside bubble cushioning is laminated to the paper exterior, it renders the structure unrecyclable. However, they are lightweight and print up beautifully with a minimum 25,000.
  5. Paper board or RIGID mailers – these flat mailers are more versatile than most people think and they too can be process printed in a relatively low 25,000 minimum.
