The Difference Between Boxes and Cartons

There is also a lot of information available on the internet and not all of it is accurate so we are not surprised when we get inquiries for information on boxes when they really want is a carton and vice versa.

General guideline on paper packaging containers

Packaging containers typically come in variations of two distinct substrates:

Paperboard –  usually single ply, thin and most popular construction are folding cartons (aka chip board boxes) and rigid wall boxes. Your standard cereal box or FedEx envelope are great examples of paperboard material for packaging. We usually describe this as packaging that is NOT designed for shipping but intended for retail, display applications.

Corrugated boxes printed inside and out, Salazar Packaging, e-commerce packagingCorrugated board – this is the material that is usually thicker because it is multiple layers of paper with a fluted interior layer. It is designed to be a shipping container, and will hold up well whether you ship UPS, USPS, or FedEx. This board can be made into a wide variety of structural designs including RSC shipping boxes and mailer boxes.

Branding Your Corrugated and Paperboard Packaging

Both are available custom printed, though the type of printing that is available varies. Corrugated is primarily printed using a flexographic print process, directly to the board itself, limiting the number of colors and types of graphics that can be printed on it. Digital printing is becoming more common place and while digital printing is usually more expensive, it can make it possible to reproduce virtually any type of design you want.

Custom printing of paperboard is usually offset printed and also permits a wide range of graphics and color, though higher minimums may apply.

Application Specific Design      

There are no easy or standard answers and every application is a little different. Order volume also plays a major factor, since some board and printing options are available and affordable at 10,000 but perhaps not at 1,000.

Some sizes and designs require tooling (for example – die cut mailers) and others do not, such as RSC style shipping boxes. Different board grades and thicknesses are available for both paperboard and corrugated board.

Assorted box sizes on hand, eco-friendly packaging, e-commerce packaging, subscription packaging, How many different size e-commerce shipping containers do you really need?

They say variety is the spice of life but in packaging, it can hurt your bottom line if the wrong decision is made. The typical e-commerce shipper has two options:

  1. Utilize more, different sizes for an exact fit approach
  2. Minimize the number of different sizes and adopt a few or one size fits all approach

The benefits of using various size containers

The most obvious benefit is that the box better fits the product being shipped so there is less room for the product to move and additional/ancillary packaging such as void fill can be minimized or eliminated. The product can add strength to the packaging so you are less likely to experience crushing and exterior (outside/in) damage.

You are minimizing box size, which minimizes board weight and that has a positive effect on storage, as well as inbound and outbound shipping costs.  Customers are less likely to complain about excessive packaging which can be a key issue depending on your product and customer base.

The benefits of minimizing the number of shipping containers you use

There are really two advantages of using fewer sizes:

  1. Fewer packaging SKU’s to manage, purchase, and inventory
  2. Theoretically – a lower cost per unit due to increased purchasing quantity and lower price

There is no question that using fewer sizes can save time and space and you don’t have to worry about having the right size shipping container in stock. It is also true that purchasing (for example) 4,000 of one larger size container is going to cost less (per box) than purchasing 1,000 of that same size.

However, the key question is always going to be about order/purchase volume in relationship to size. Since order size discounts diminish (in terms of percentage) as the order size increases, at some point ordering several sizes MIGHT prove less expensive compared to a larger order of one (larger) size container. In other words, make no assumptions, let us help you do the math and determine what is really in your best interest.

Excessive, over sized packaging example, oversized packaging, e-commerce packaingSo, what is the best e-commerce packaging option for you?

Simply put, it comes down to usage volume. What does the order mix look like? Here is an example I often use when helping a customer review their options:

If the largest necessary size is only 12% of your volume, and you buy one size container, large enough to accommodate that and all your smaller product sizes, you are over packaging 88% of the time. That is probably not in your best interest because you are not likely to ever save enough money on the large box to make up for all the over packaging costs you are going to experience. Not to mention that your green minded customer may wonder why you are using an extra-large box to ship an extra small product.

I could share a lot of history about our unique company we started ten years ago in the dining room of our home, but I realize it does not really matter to anyone but those of us who have lived it.

What is important is that thanks to a lot of good friends, manufacturing partners, and most of all to our many customers, we survived a tough and difficult economy by providing exceptional quality, and service and creating a company that is by all accounts, different.

We learned early when people order custom packaging from us, they are actually trusting us with their brand, their company, and in some cases their future. To earn that trust, we have created a company that is wide open in terms of what we do and how we do it.

Our web sites and especially our blogs are industry leaders in terms of information sharing. In addition to having a very disappointed customer, you also have to deal with product replacement, which can make a profitable order very unprofitable, very quickly.

At the same time, most clients want high product visibility and a great experience for their customers when their package is opened. No one is eager to unwrap yards of foam or bubble cushioning material, wads of packing paper, or to sift through a box of foam packing peanuts or other loose fill cushioning product.

Die Cut Corrugated Designs – Typically a custom cutting die is required but these are by far the most popular because they have a low 1,000 MOQ, are relatively low cost, and extremely eco-friendly. Customers appreciate the high recycled content and the fact that they are easily recycled and re-pulped.

Corrugated and Paperboard dividers and partitions – Usually they do not require any type of tooling or cutting die. They are not designed to provide any cushioning but sometimes all that is really needed is product isolation and/or separation.

Die cut or molded foams – We have a dozen foam formulations available ranging from very soft and cushioning to very rigid and strong. Different foams for different applications makes this the most versatile option available.

Inflatable packaging products – If the volume is higher, 400 to 500 shipments per day, it is possible the best solution for you is an inflatable packaging system able to make pillows or even bubble on demand.

Molded Pulp – Usually the minimum and the necessary mold/tooling costs are higher but for some applications there is no greener or less labor intensive solution. Usually molded pulp is a great solution for the same size and shape product being shipped in volume. Example – cell phones.

22 Sep 2016 White Printing on Kraft (Brown) Corrugated Boxes

3-shades-of-white-on-kraft-boxesWhen I first started blogging about sustainable and branded packaging my concern was that I would run out of material after a few months. However, hundreds of posts and several years later, we are still going strong, mostly because of great questions and inquiries from customers and potential customers.

This week I was once again told by a customer that a different supplier had indicated “you cannot direct print white on Kraft corrugated board.” So I decided it would be a great blog post topic to correct this common misconception.

White on Kraft Branding – Tricky But Not Impossible

A quick visit to our gallery on our website shows several boxes that are printed white on Kraft, so obviously it can be done. The challenge is creating the specific shade of white a customer may want. We have successfully printed three slightly different versions:

  1. Low density – a transparent, almost white wash look which is the common preference for many ecofriendly products because of its soft, “natural” look.
  2. Medium density – semi opaque for slightly sharper graphics
  3. High density – a pure white that we can apply heavily to achieve almost full opacity for greatest white to Kraft color contrast.

To accomplish the third (high intensity) level we typically use an ink formulation that our people helped develop. Our ink supplier has named it “Salazar White” because it differs from most other whites in that opacity is achieved without reducing the overall whiteness. In other words, we do not create opacity by making the white more gray.

The big variables in direct printing are board porosity and board color. Natural Kraft board can range from a light brown (tan) to a darker shade of brown and even at times with a hint of red. Just like no two trees are identical, no two boxes are identical. That color difference can be even greater on high recycled content board like we offer.

Corrugated board also varies in porosity which determines how it absorbs ink, a large contributing factor in ink color density. Corrugated is like a sponge and it absorbs humidity. So a box will print differently on a cold January day than it will on a hot and steamy July day. We cannot control how much ink soaks into the board and how much sits on top of the board creating the printed copy. We can try to manage white density and we succeed the vast majority of the time, but there are variables we simply cannot control.

The only way we or anyone can guarantee 100% opacity of white is to reverse print it with a flood coat over white board. By reverse printing the copy, we are actually printing color around the white which is actually not printed at all. The white comes from the board color itself.

If all this sounds complicated, it can be, but not for our branded packaging advisors who have the experience and tools to print just about any color you want on any of our boxes.

13 Sep 2016 Corrugated Box Increase Coming!

rising-corrugated-box-pricesIt has been over three years since the corrugated industry has had an increase so it should not be a total surprise, and I don’t want to be guilty of sounding a false or premature alarm, but it presently looks like an increase is inevitable and imminent.

This is NOT a Formal Increase Announcement…Yet.

All domestic corrugated sheet manufacturers have been announcing increases of between 8 and 10% and it is beginning to trickle down to the companies that make corrugated boxes from that higher priced board. Some stock box suppliers have already announced a 10% increase but we are not there yet. It is our intention to resist and delay any increase as long as possible and not put through an increase that hopefully might be rescinded in part or in whole.

So we are all in a wait-and-see mode and keep in mind, I could be wrong. Please see the bottom related post below where in May 2013 I warned of an increase that was later rolled back. However, now I think an increase is really overdue and the mills are going to get something.

No one likes to see rising prices but I am equally concerned about what this can do to lead times as we head into the busiest time of the packaging year. Any increase, especially a large one can and will cause extended lead times.

Our Advice to All Friends and Customers

Not knowing exactly when an increase on boxes is going to be announced and enforced, my suggestion is to not wait to place any year end or holiday order you may be contemplating. If you wait until the increase becomes fact, it will probably already be too late and the normal lead time could jump quickly from a fairly predictable one to two weeks to as much as four weeks or even more. There will be a big buy-in to avoid any increase and that will make the production line a long one.

01 Sep 2016 Buyers Guide: Branded E-commerce Packaging for Clothing

Mailer boxes AND mailer envelopesThe convenience of buying clothing via the web is obvious since it is essentially a store that is open 24/7. Consumers also love the variety and selection of products available to them, sometimes not available in local retail stores. Add great pricing, in many cases – free shipping, as well as liberal return and exchange policies, and it is no wonder the market is growing by leaps and bounds.

We hear from dozens of sellers of clothing every month and their most common question is – what is the best branded packaging option for me? A mailer box or a mailer envelope? While it is a simple question, the answer can be very complicated, depending on your specific requirements and application.

How to Determine Which Packaging Option is Best For YouCustom branded envelopes and boxes

  1. Quantity? Every branded product has a MOQ or minimum for custom printing and they vary a great deal. For example, the minimum on a poly mailer envelope may be 25,000, for a paper mailer envelope, only a few hundred, and for most boxes, a low 1,000. So to some degree your best option may be determined by how many you are interested in purchasing at one time.
  1. Is your packaging utilitarian or presentation? If your only concern is a shipping container to get the product from point A to point B safely without damage, then almost anything will work. However, if you believe like most of our customers do, E-commerce packaging is all about first impressions and the customer experience begins with the shipping container. I always use the example of a seller of organic cotton baby clothes should NOT ship the product in a plastic, poly mailer envelope.
  1. What is the price point of your product? Experience tells us the expectations of a customer purchasing a twenty dollar tee shirt is obviously different compared to a $200 custom tailored dress shirt. In addition, some materials are more likely to shift and wrinkle in shipment.
  1. What does your graphic design look like? To some degree, the artwork determines the best printing process and the printing process determines the substrate, which ultimately determines the MOQ. So if you are looking for a five-color complex design, a direct print corrugated container is probably not the best choice. As a rule we will usually suggest that your graphics be simple, eye catching, and memorable. Remember, the recipient already knows who you are and has decided to buy from you. Your packaging is a great opportunity to reinforce your brand but it is not a brochure and no one is likely to take the time to “read” or study your packaging.
  1. How Much Flexibility Do You Require? 

In many cases envelopes are a better choice because your order sizes vary a great deal. Unfortunately box sizes are not adjustable, but many envelopes are designed to expand and accommodate a larger product or a larger order.

How about Mailer Boxes and Mailer Envelopes?

It is not always an either/or decision and many of our customers use both envelopes and boxes. They have determined that mailer envelopes work best at a lower cost for smaller orders, die cut corrugated mailers for mid-size orders, and possibly even RSC style shipping boxes for bulk or wholesale orders. We can custom print any of those products so your brand is consistent and distinctive.

6.25 x 4.125 x 2 lock front mailer in stockIt always thrills us to identify new sizes our store customers need so we can add them to inventory. Both sizes are now stocked in Kraft (brown) and also available in white with a 1,000 minimum order quantity.

Two New Mailer Box Sizes

6-1/4” X 4-1/8” X 2” – front lock, die cut mailer. We think this is going to be a popular size for everything from jewelry, to E-juice. They are made of very popular B-flute board and are made of a minimum of 60% recycled content. They are also 100% recyclable, repulpable and even compostable. They also feature the Globe Guard logo on the bottom of each box so your customers know you are using one of the greenest shipping options available.

9-1/2” X 6-1/2” X 4-1/2”- front lock, die cut mailer. Given the popularity of our 12-1/4” X 9-1/4” X 4” box and our 10” X 8-1/2” X 4” sizes, we think this is going to be ideal for customers who want a slightly smaller box to reduce shipping costs. It could be a great size for snack samples, socks, and even personal care product, E-commerce and subscription boxes.
