There are two basic types of corrugated boxes for kids’ e-commerce and subscription boxes:

Die cut mailers – they have a lid that is attached at the back and they open like a cigar or presentation box. They are a low 1,000 box MOQ for most applications and you can select from our list of over 150 stock cutting die sizes.

RSC style shipping boxes –  these are traditional shipping boxes with four flaps on top and four flaps on the bottom. These are low cost and particularly effective when other, smaller boxes are shipping within.

We can further customize your kid boxes with custom printing outside, custom printing inside (die cut mailers only) and child friendly carrying handles that kids love.

We are one of the largest printers of high end corrugated shipping containers in the country, leading the trends such as printing inside the box when most companies’ idea of branding is printing a logo on the outside. As part of the effort to create a unique and positive unboxing experience, we have also led in the design of product and application specific (custom) inserts to protect as well as present the products being shipped. (see first related post below)

We offer inserts of every type and design including molded foam, molded pulp, die cut paperboard and our favorite – die cut corrugated.

Corrugated inserts remain our most popular option because they are relatively low in cost, have low minimums (1,000 MOQ), tooling is reasonably priced, they are very versatile in terms of product display, and can be easily replaced as your products or combinations change. They have also become a customer favorite because they can be easily and inexpensively printed.

The lowest cost option is to not print an insert at all. Leaving it unprinted natural Kraft (brown) or paying a small upcharge for white is a great way to minimize cost and keeping your packaging simple. Whether unprinted is the best option for you depends on what you are going to do with the inside of the box and the color of the product itself. You never want to take attention away from the product and if the inside of the box is unprinted, you may want to go with a simple, unprinted white or Kraft (natural brown) insert as well.

Solid, flood coat colors on your inserts?

In other situations, a flood coat of a contrasting or complimentary color is a great option because it provides color at minimal cost and really dresses up the inside of the box. If there is no copy and it is a simple flood coat (edge to edge) of one color, you may not even need to purchase a print plate. That helps make color quite affordable and can easily be changed if necessary.

Keep in mind in most cases, the corrugated insert is die cut with cavities to hold the product so you may not have a large, unobstructed canvas to work with. This makes it an ideal place for a subtle, random repeat pattern such as a logo diagonally printed across the entire surface. One additional advantage of a random repeat pattern is that the same print plate can be used for a variety of different insert sizes and product combinations creating a very attractive, classy finish at minimal start-up cost.

While we are big fans of random repeat printing on inserts, in other situations you may have some specific, print registered copy you want printed such as a thank you, instructions, part number, etc.

Either way, corrugated inserts can help make your packaging unique and memorable in addition to creating a great presentation and keeping your product safe during transit.

Shipping clothing can be challenging because of the number of order variations that are possible. Whether you are shipping organic baby clothes or lingerie, tee shirts or dress shirts, each order can potentially be different, impacting the type and size of packaging required, as well as shipping weight costs. Are you shipping e-commerce orders of one single item or bulk shipping wholesale orders? Here are a few tips to help you minimize your costs:

Not all clothing requires a shipping box

As you can see from the photos included in this post, mailer envelopes are a great solution for smaller items being shipped. For example, dozens of tee shirt shipping customers use our unpadded paper mailers because they are relatively low cost, very green, and can be branded in very small quantities.

Most soft goods don’t require it, but if you feel you need a more moisture resistant or padded mailer envelope, our poly mailers are a good option and can also be custom printed at a higher MOQ. See minimums “related post” link below.

Compared to boxes, mailer envelopes are:

  • Lighter in weight, reducing inbound and outbound shipping costs
  • Less storage space for you
  • Less waste for your customer

Shipping Boxes for Wearing Apparel

Mailer boxes and envelopes for apparel, salazar packaging, e-commerce packagingThere are times when the order size, the type of customer (bulk wholesale), or the application requires a corrugated shipping container. For example, you may be able to minimize wrinkling of the garments being shipped by utilizing a box rather than a flat mailer.

Most clothing shipped in corrugated containers ship in die cut mailer style boxes. That is the type of box that has an attached lid and opens like a cigar box. This makes packaging and unpacking easier, and visually is a better presentation compared to an RSC style box. For branding purposes, the inside lid of the die cut mailer creates a great billboard and a great spot to say thank you or reinforce your brand image.

For larger, bulkier orders, an RSC style box may be the best option and can be printed in a low, 1,000 MOQ. That is the type of box that has four flaps on top and four on the bottom (typical moving box design) and is sealed with two pieces of plastic or paper tape. If you require this type of container, we offer two good pieces of advice:

  1. Resist the temptation to save a few cents on a lower grade, thinner, corrugated box made of 32 ECT corrugated board. 200# test corrugated is unnecessary for many applications, but for clothing, which is unexpectedly heavy, it is worth minimal additional cost to make sure the boxes do not rupture when dropped.
  2. Much product damage occurs when the recipient decides to open an RSC with a sharp knife or scissors. Since we make all our RSC’s to order, we can easily extend the flaps if necessary to prevent your customer from inadvertently damaging the product you ship.

They say variety is the spice of life but in packaging, it can hurt your bottom line if the wrong decision is made. The typical e-commerce shipper has two options:

  1. Utilize more, different sizes for an exact fit approach
  2. Minimize the number of different sizes and adopt a few or one size fits all approach

The benefits of using various size containers

The most obvious benefit is that the box better fits the product being shipped so there is less room for the product to move and additional/ancillary packaging such as void fill can be minimized or eliminated. The product can add strength to the packaging so you are less likely to experience crushing and exterior (outside/in) damage.

You are minimizing box size, which minimizes board weight and that has a positive effect on storage, as well as inbound and outbound shipping costs.  Customers are less likely to complain about excessive packaging which can be a key issue depending on your product and customer base.

The benefits of minimizing the number of shipping containers you use

There are really two advantages of using fewer sizes:

  1. Fewer packaging SKU’s to manage, purchase, and inventory
  2. Theoretically – a lower cost per unit due to increased purchasing quantity and lower price

There is no question that using fewer sizes can save time and space and you don’t have to worry about having the right size shipping container in stock. It is also true that purchasing (for example) 4,000 of one larger size container is going to cost less (per box) than purchasing 1,000 of that same size.

However, the key question is always going to be about order/purchase volume in relationship to size. Since order size discounts diminish (in terms of percentage) as the order size increases, at some point ordering several sizes MIGHT prove less expensive compared to a larger order of one (larger) size container. In other words, make no assumptions, let us help you do the math and determine what is really in your best interest.

Simply put, it comes down to usage volume. What does the order mix look like? Here is an example I often use when helping a customer review their options:

If the largest necessary size is only 12% of your volume, and you buy one size container, large enough to accommodate that and all your smaller product sizes, you are over packaging 88% of the time. That is probably not in your best interest because you are not likely to ever save enough money on the large box to make up for all the over packaging costs you are going to experience. Not to mention that your green minded customer may wonder why you are using an extra-large box to ship an extra small product.

Since I was at that time employed by the largest paper and packaging corporation in the world, his message caused much distress. Then a decade later, others were telling us that printed matter, especially books, would soon be extinct due to the internet.

The fact is that we now consume more paper than ever before and people are still indeed purchasing and enjoying books. What has changed however is where and how people buy books. The corner book store has been eliminated in favor of large internet marketers and we have also discovered books are a great product for specialized subscription programs. Specific genres such as mystery, horror, children’s and others can be delivered directly to your doorstep.

The above photo shows a few of the many boxes we have created by using our “semi-custom” program to give brand owners unique identity while utilizing some “standard” box sizes designed to fit standard book sizes. Of course, if you want or need a completely custom size or structural design, we can do that for you as well, but our semi-custom program is ideal for customers whose sizes and quantity needs vary month to month, are working with a limited budget, and/or need custom printed boxes in a hurry.

The Difference Between Custom and Semi-Custom E-commerce Boxes  

When you go custom, you will need a custom cutting die costing around $800 (onetime expense) but you can decide the exact box dimensions, the board grade, and specific structural features such as an easy open perforation, locking tabs, etc.

On a semi-custom box, the cutting die has been made so many of those decisions have already been made for you. You can still customize the way a box is printed or decorated, but the size, board grade, and box features are predetermined. We usually describe it as the difference between buying “off the rack” or “custom tailored”.

Neither option is better, but semi-custom can save money and precious time. We still provide die lines so you can design your interior or exterior graphics any way you want them, but the basic structure is already designed and immediately available. I could share a lot of history about our unique company we started ten years ago in the dining room of our home, but I realize it does not really matter to anyone but those of us who have lived it.

What is important is that thanks to a lot of good friends, manufacturing partners, and most of all to our many customers, we survived a tough and difficult economy by providing exceptional quality, and service and creating a company that is by all accounts, different.

Transparency is Key

We learned early when people order custom packaging from us, they are actually trusting us with their brand, their company, and in some cases their future. To earn that trust, we have created a company that is wide open in terms of what we do and how we do it.

Our web sites and especially our blogs are industry leaders in terms of information sharing. The goal is always helping our customers make informed decisions about their packaging and delivering the best, greenest, and most attractive packaging possible at the lowest potential cost. We believe in providing options so that a customer will never be surprised or experience regrets because of their lack of packaging experience.

Experience Matters

We had a distinct advantage when we started our company; my wife Lenora and I had over thirty years of combined experience in the packaging industry. That is most definitely a FAQ from our green minded customers and the answer is definitely yes, probably, in most cases. If that answer seems vague or non-committal, it is by design. The fact is there are many different ways to look at any packaging product’s greenness, and even more ways we can impact the natural sustainable features of packaging by what we do to it. Allow me to explain.

Green Packaging has always been a matter of perspective

Some people look at packaging strictly from a source perspective. What percentage of it is made of recycled content and what is that source. Post-consumer waste is rated much higher (greener) than post production waste, and that is better than virgin material.

Others are more concerned about packaging in terms of how easily it can be reused or if necessary, how it can be disposed of and/or recycled. As most people know, paper based packaging is typically much easier to recycle compared to plastic based packaging but it varies depending on a number of factors including type, and how it is printed or laminated.

Enhancing the Customer Experience

Making the box look sharp does not always mean making it more expensive or complicated. We apply the KISS principle as much as possible because we know that over designing a shipping box adds cost and in most cases makes it less eco-friendly. Adding costly finishes to any box almost always has a negative impact on how it can be recycled and re-pulped so we prefer to increase the proverbial “WOW factor” by using screens, well printed colors, and last but not least – good substrates. No one can create a great looking print on cheap or substandard board, but it does not have to be expensive; just consistent.

Why we usually suggest brown board for a box exterior

MOST board with a white side in or out, is NOT 100% recycled content. White is typically virgin paper, that does not make it bad, in fact it makes for a great printing surface, but it is definitely not green if the goal is to use as much recycled content as possible.

In addition to the obvious green benefit, brown board is typically 5 to 6% less expensive compared to white board. Darker colors, such as dark blue, brown, and black print beautifully over natural Kraft Board, as do lighter colors like white and most pastels. However, the main reason we usually suggest brown board has nothing to do with relative greenness or material cost.

Simply put – brown boxes arrive looking better. Whether you ship UPS, FedEx or USPS, every box you ship is handled countless times and each time it ends up a little dirtier and beat up. This rough handling is much less obvious on brown board than it is on white board.

This is why we have become a leading designer of e-commerce boxes with interior prints. People can’t wait to open a box that just arrived, and we make sure they are greeted with a great looking box that creates the enhanced experience which is the goal of most shippers. That interior inside lid of a die cut mailer is a great printing surface for anything from a brief thank you to product use or assembly instructions, and can be inexpensively printed where they are not going to be missed or lost.

We believe this is such a great marketing tool that we have made it easy for companies to add or change an interior print, long after the box is first launched or printed. (see first related post below) It is never too late to make a great and memorable impression.

If a graphic design is going to require edge to edge (flood coat) printing, we will usually recommend that printing is done on a white surface rather than brown. Natural (brown) Kraft varies in color so anything printed over it may also reflect that same shade variance. So the easy way to achieve beautiful solid color is to print it over white board.

That also makes reverse printing much easier, creating white copy that really pops. If you check out some of the boxes in our gallery, they look like they are printed white ink over a solid color but the reality is that they are a solid color ink printed over white board. The end result creates a much sharper two color look using only one color ink and one print plate.
